Welding aluminum frames What tips are there and what should you pay attention to?



The first important point is preparation. The cutting of material so that, for example, the miter cuts are very clean and precise. Then, of course, the final grading of the cuts so that the profile can be laid neatly together.



Of course, it would be a huge advantage if there was a proper welding table as a substructure where the profiles could be clamped, preferably a hole welding table. Now we can align the profiles perfectly on the table and fix them in place with the clamps. You either have 2-4 angles or direct angles for the welding table. In this case, I have four of them and can therefore adjust all angles perfectly and fix them with a clamp. This is the absolute ideal case, because it makes it super accurate.



Once we have everything aligned, I would make a staple on the outside of the tips on all four sides. Then loosen the clamps and measure the diagonal with a tape measure. If this is not correct, adjust it until it fits exactly to the millimeter. Now comes the advantage that we only made one stapler and so the frame is still super flexible. Once we have aligned the frame and it fits perfectly, we weld 2-3 more staples so that the frame holds perfectly and we can turn it to the other side.

Now I would measure the diagonal again to be on the safe side, if everything is great here, we can weld the first surface and then always weld the profiles diagonally to counteract the distortion. Then we turn the frame around



and welding the same on the other side. Then I would weld the outer sides and drop the whole thing. Simply continue welding with the same amperage and start at the top at the beginning of the other weld seam and let the material run downwards. If necessary, add some additional material. When all this is done, I would now weld the inner weld seams, the so-called fillet welds. These have the most pull, which is why they only come at the end.




If you have the option of not grinding the weld seams, always leave the material in place, because this is what ultimately gives the frame a firm hold at the end.



I would recommend using ALmG5 2.4 mm filler material, which is sufficient to ensure an even and flat weld seam at the end.

I would tack the whole thing with 200 A and then weld with approx. 150 A at the end.


I recommend a green tungsten electrode for welding, because this is the best electrode for forming the so-called ball at the tip.






When mitering, it is always an advantage if you have 1 mm clearance, because firstly it is much easier to weld and you therefore achieve a better root and deeper effect.
